PBT Engineering Plastic: Beyond Connectors to EV and LiDAR

PBT engineering plastic is moving from a connector insulator into functional parts for electric vehicles, photovoltaic systems, automotive radar, and 5G networks. Three forces drive this shift: hydrolysis resistance for battery and charging systems, high CTI and low dielectric loss for 800V platforms and radar, and laser transparency for LiDAR. The base market still grows only single digits, but specialty grades grow three to four times faster.

Why PBT engineering plastic is leaving the connector box behind

PBT, or polybutylene terephthalate, is one of the most balanced engineering polymers on the market. It crystallizes quickly, shows good electrical properties, holds dimensional stability, resists chemicals, and stays cost effective. For two decades its largest downstream use was connectors: electronics and electrical applications took 35 percent of global PBT consumption in 2024.

If you still think of PBT or PET only as connector material, you miss a demand migration that is already underway. New energy vehicles, photovoltaics, automotive radar, and 5G base stations are pushing engineering polyester from an insulating shell toward a functional component. It now has to be low dielectric, laser transmissive, able to survive 800V, resistant to hydrolysis, and recyclable or bio based.

This article walks each track in order: new energy, automotive radar, high voltage connectors, electronics and 5G, bio based and recycled material, then market coordinates and a practical selection checklist. The goal is to show why each sector reaches for PBT and what property axis decides the grade.

New energy vehicles add about 5 kg of PBT per car

The most direct number comes first.

Vehicle typePBT per vehicleNote

Fuel vehicle11 to 13 kgExcludes charging piles

Source: industry data, 2024.

The extra roughly 5 kg lands almost entirely in the three electric systems: battery, motor, and electronic control. Three harsh conditions stack at once: sustained high temperature (motor compartment above 120 degrees Celsius, battery pack 60 to 85 degrees Celsius), high humidity and condensation (coolant loops, humid summers), and high voltage insulation (400V or 800V). Few materials combine heat resistance, hydrolysis resistance, insulation, and dimensional stability while staying cheap enough to mass produce. PBT is one of the few answers.

Battery and BMS housings pair halogen-free flame retardant with hydrolysis resistance

Battery module brackets, battery management system (BMS) housings, busbar brackets, and insulating partitions use large amounts of halogen free flame retardant PBT. This niche has grown into its own market.

  • The global market for halogen free flame retardant plus hydrolysis resistant PBT was about 68.94 million USD in 2025 and is projected at about 169 million USD in 2032, a compound annual growth rate of 13.2 percent (a 2026 market report).

That 13.2 percent growth runs three to four times faster than the base PBT market, which grows about 3.4 percent a year. The positioning demand, flame retardant plus hydrolysis resistant, is expanding structurally rather than cyclically.

Photovoltaic junction boxes and connectors

Photovoltaic junction boxes and connectors are the quiet outdoor growth channel for PBT.

Global junction box market1.888 billion USD2.57 billion USDCAGR 16.7 percent

China follows the same curve: 2025 junction boxes reached about 9.5 billion yuan (up 28 percent year over year) and connectors about 6.8 billion yuan (around 19 percent CAGR) (a 2025 industry estimate).

A PV junction box sits outdoors for years and must survive ultraviolet light, thermal cycling from minus 40 to plus 90 degrees Celsius, and DC voltage up to 1500V. Two standards set the pass line:

  • IEC 62852:2014 plus Amendment 1:2020 caps PV DC connectors at 1500V DC, 125A per contact, with contact resistance increase after mating at or below 5 milliohms.
  • GB/T 33765-2017 covers DC connectors for ground mounted PV systems.

Charging systems and the hydrolysis mechanism of PBT

The 800V platform is the material driver on the charging side. Charging gun bases, power distribution units (PDU), and BMS housings can start from 30 percent glass fiber reinforced, high CTI, flame retardant PBT. Moving from 400V to 800V raises the bar on insulation and tracking resistance by a clear step.

Why must new energy PBT track hydrolysis resistance? PBT’s main chain ester bonds, written as minus COO minus, are the attack point for water molecules. Water performs nucleophilic addition elimination on the carbonyl carbon, breaking the ester bond and generating end carboxyl groups, written as minus COOH. The proton released by an end carboxyl group then protonates a neighboring ester bond and lowers the activation energy for the next breakage. This is end carboxyl autocatalysis. Worse, PBT’s glass transition temperature is only 45 to 50 degrees Celsius, so at the 60 to 85 degrees Celsius of a battery pack the amorphous region is fully open and hydrolysis accelerates. New energy PBT therefore needs halogen free flame retardant AND hydrolysis resistance, not one or the other.

Millimeter-wave radar demands low dielectric loss from PBT

Automotive radar splits into two routes: millimeter wave radar at 77 or 79 GHz and LiDAR at 905 or 1550 nanometer near infrared. Their material needs look opposite but share the same base capabilities: dimensional stability, low warpage, and precision moldability.

At 77 GHz, electromagnetic waves pass through the plastic housing. The material’s dielectric constant, Dk, sets phase delay and beam deflection. Its loss tangent, Df, sets signal attenuation. In engineering terms, the more air like the material behaves, with Dk near 1 and Df near 0, the better.

PBT fits for two reasons. First, its ester bonds are only moderately polar, so Dk stays modest. Second, its water absorption is low: water shows extremely high Df at millimeter wave frequencies, so absorption quickly degrades performance, yet PBT’s saturated water uptake is only 0.3 to 0.5 percent, far better than polyamide. The typical choice is PBT with 30 percent glass fiber for the radar front plate.

Toray new PBT79 GHz: Df 0.006, about 40 percent lower than conventional PBTKeeps dimensional stability

Sources: supplier and industry data, 2021 to 2023.

The low dielectric principle in brief: at high frequency, polar groups such as ester bonds, hydroxyl, and end carboxyl cannot keep pace with the alternating field and create hysteresis loss. Water is strongly polar, with a liquid Dk near 80, so it lifts Df sharply. Low water absorption, low polarity, and low glass fiber content are the three levers that push Df down.

LiDAR covers need near-infrared transparency, not just strength

A LiDAR window or cover must hold high transmission at 905 or 1550 nanometer near infrared, or the laser energy attenuates and ranging signal to noise drops. PBT has no strong absorption band in the near infrared, so its intrinsic transmission is acceptable. The real enemy is scattering: glass fiber, pigment, crystal grains, and air pores all bend light off the optical path.

MetricValueNote
PBT LiDAR cover near IR transmissiontypically 20 to 85 percent at 905 or 1550 nmWide span, verify per grade
Glass fiber effecteach plus 10 percent glass fiber drops transmission about 8 to 12 percentEquipment maker data

So LiDAR window grade PBT is mostly unreinforced or low glass fiber with a high transparency formulation. BASF’s Ultradur LUX series is a laser transparent PBT used for laser welded actuator covers, and B4300 G6S serves as a laser window material tuned to 905 plus or minus 5 nanometer.

Selection reminder: millimeter wave wants low Df, LiDAR wants low scattering, and the two formulation logics differ. Do not use one common flame retardant 30 percent glass fiber grade for both scenes.

High-voltage connectors: 800V makes CTI a hard requirement

As new energy moves from 400V to 800V, creepage distance and tracking risk inside connectors and PDUs climb sharply. CTI, the comparative tracking index, becomes a hard metric. CTI measures a material’s ability to resist forming a carbonized conductive path on its surface under a combined electric field and electrolyte contamination such as moisture, condensation, and dust. Higher grade means safer; PLC 0, or CTI at or above 600V, is the top bracket.

High CTI is hard to achieve because halogen flame retardants, especially brominated ones, exude conductive carbon and halides during tracking and pull CTI down. Metal fillers, ionic impurities, and the end carboxyl or ions created by hydrolysis also hurt. High voltage connector PBT therefore runs a halogen free flame retardant plus hydrolysis resistant plus high CTI combination. The flame retardant system must be chosen well, and end carboxyl and ion content must be controlled.

SAE/USCAR-2 Rev.5minus 40 to plus 175 degrees Celsius, 100 percent RH humidity heat cycling for PBT housingsIndustry standard

SAE/USCAR-2 Rev.5 is the common test for automotive connectors. It requires the housing material to keep mechanical integrity and electrical function through extreme temperature and humidity cycling. For PBT, hydrolysis resistance is not a bonus. It is the entry ticket.

Electronics and 5G raise both volume and the performance bar

Connectors remain PBT’s largest global downstream, with electronics and electrical at 35 percent of 2024 consumption. 5G lifts that further.

  • Each 5G macro base station uses 192 or 384 board to board connectors, several times the 4G era (a securities research note from 2025).

Base station connectors come in high volume, small size, high frequency low loss, halogen free flame retardant for equipment room and outdoor safety, and long term weathering resistance, so PBT is close to the default choice.

Just as important, 5G and high speed communications turn low dielectric from a radar only need into a general requirement. Material Df sets high frequency insertion loss, and water absorption raises Df, so low water uptake, low polarity, and a compatible glass fiber system are the keys for high frequency parts. Add halogen free flame retardant and hydrolysis resistance and you get the three piece set of electronics grade PBT.

Connectors are evolving from general PA66 or PBT stock to application specific compounds: high frequency parts track Df, high voltage parts track CTI, outdoor parts track weathering and hydrolysis, consumer parts track appearance and flame class. PBT’s real edge is menu style tuning on one base resin through glass fiber content, flame retardant system, and end capping system. That is why it held the connector seat and why it is easier than polyamide to optimize one property at a time without swapping the base polymer.

Bio-based PBT has reached commercial scale

Envalior, formerly DSM Engineering Materials, sells the Pocan X-MB series made from bio circular 1,4-butanediol derived from used cooking oil. It carries ISCC PLUS certification, reaches up to 71 percent sustainable content, and cuts carbon footprint more than 30 percent versus fossil based material (2024). This is the most mature commercial case of bio based engineering polyester.

The bottleneck is upstream bio based BDO, or 1,4-butanediol.

MetricValue
Bio based BDO global capacity, 2024about 280,000 tons
Bio based BDO price, 2024about 2,600 USD per ton

Only at scale will bio based PBT approach fossil based cost.

Recycled polyester still fights hydrolysis

Global PET resin36.52 billion USD20296.3 percent
Recycled PET, or R-PET11.7 billion USD2030 at 18.7 billion USD8.1 percent

Source: industry market reports.

R-PET grows faster than virgin PET, and policy is the strongest push. The EU Single Use Plastics directive requires PET bottle recycled content at or above 25 percent in 2025 and 30 percent in 2030.

The pain point for recycled PET is still hydrolysis. Mechanically recycled PET carries multiple heat histories, high end carboxyl, and low molecular weight, so it hydrolyzes more easily. DSM’s Arnite A-X07455 high hydrolysis resistance PET retains 90 percent of tensile strength after 85 degrees Celsius, 85 percent relative humidity for 1000 hours, while conventional PET keeps only about 20 percent. This confirms again that end capping, or cutting end carboxyl, is the universal fix for polyester hydrolysis, virgin or recycled.

Market coordinates: the global base and where growth concentrates

Global PBT volumeabout 1.4 million tons2.0 million tons in 20305.5 percent

Source: industry market reports.

By sector growth, automotive runs at 6.0 percent, electronics and electrical at 5.0 percent, and China overall at 7.1 percent, the fastest engine. China consumed 770,000 tons in 2023 and is projected at 830,000 tons in 2025.

Read together, the numbers tell a clear structural story: the global base grows only single digits, yet the increment concentrates in new energy, photovoltaics, radar, and 5G, scenarios that almost all demand halogen free flame retardant plus hydrolysis resistant plus high CTI or low dielectric. Total volume grows mildly while the mix upgrades sharply. Low end general grades stall, while specialty grades, flame retardant, hydrolysis resistant, low dielectric, and laser transparent, grow three to four times the base.

A structural signal: halogen-free capacity share doubles

YearDomestic halogen free FR PBT capacity share
202228 percent
202551 percent

Source: industry estimate.

In just over two years the share moved from 28 to 51 percent, nearly doubling. This reflects both environmental regulation pushing electronics toward halogen free materials and the industry shifting capacity toward new energy, photovoltaics, and 5G, scenes that must be halogen free.

The counterintuitive shift: structure upgrades faster than volume

The headline growth number for PBT looks boring. A 3.4 percent annual market CAGR will not turn heads. Yet the real action is hidden inside that number. Nearly all incremental demand sits in high specification scenarios that ask for a combination of properties: halogen free flame retardant, hydrolysis resistance, high CTI, or low dielectric. A material that merely qualifies as general purpose PBT is losing relevance, while a grade tuned on three axes gains share three to four times faster than the whole.

The second surprise is chemical, not commercial. The same molecular fix, end group capping to suppress end carboxyl, resolves hydrolysis across virgin and recycled polyester alike. It is the reason a bio based PBT, a recycled PET, and a 800V connector grade can all be described by one design rule. For the modification engineer, PBT engineering plastic now answers questions its old connector role never raised.

What engineers should do next

Start with three questions: humidity and temperature over time, voltage level (at or above 800V), and operating frequency (at or above 10 GHz). These three variables set your weights on the hydrolysis resistance, high CTI, and low dielectric axes.

  1. New energy, battery, BMS, charging: prefer halogen free flame retardant plus hydrolysis resistant PBT. For charging gun bases, PDUs, and BMS housings, start with a 30 percent glass fiber, high CTI, flame retardant grade and validate against SAE/USCAR-2 Rev.5.
  2. Photovoltaic junction boxes and connectors: validate against IEC 62852 and GB/T 33765, focusing on contact resistance increase at or below 5 milliohms and long term UV plus humidity heat exposure.
  3. Millimeter wave radar: pick a low Df dedicated grade, measure Dk and Df at 77 or 79 GHz, and check low warpage with laser weldability. Do not substitute a common flame retardant 30 percent glass fiber grade.
  4. LiDAR and laser welding: use a laser transparent dedicated PBT, low glass fiber with a high transmission formulation, and measure transmission per wavelength and thickness. Keep glass fiber as low as the part allows.
  5. Recycled or bio based: watch ISCC PLUS certification and end carboxyl indicators, and pair recycled content with an end capping agent such as CDI, epoxy, or BOZ.

Limitations

The figures here come from multiple industry reports and a few internal estimates, and should be read as directional rather than as the sole basis for material selection. Capacity share figures for halogen free flame retardant PBT are industry estimates. The cited standards, IEC 62852, GB/T 33765, SAE/USCAR-2 Rev.5, and ISCC PLUS, are public references. For any specific project, confirm values against the original supplier technical data sheet and physical testing.

Bottom line

The incremental demand for engineering polyester is spreading from the single point of connectors into four networks: new energy, photovoltaics, radar, and 5G. The direction is clear. Resist moisture with hydrolysis resistance and low end carboxyl. Resist electricity with halogen free flame retardant, high CTI, and 800V capability. Resist high frequency with low Dk and Df and low water absorption. Transmit light with high near infrared transmission and low scattering. Cut carbon with bio based, recycled, and ISCC PLUS material. For any engineer specifying PBT engineering plastic, the short answer is the same: read the environment first (humidity, voltage, frequency), pick the axis (hydrolysis, insulation, low dielectric), then match the grade (glass fiber content, flame retardant system, end capping system).

FAQ

What is PBT engineering plastic used for?

PBT engineering plastic serves connectors, automotive parts, and industrial components, but its fastest growth is now in electric vehicle batteries, photovoltaic connectors, automotive radar, and 5G hardware. These uses demand flame retardance, hydrolysis resistance, and tight dimensional stability. The old connector role still leads volume, yet functional parts drive the margin.

Why does hydrolysis resistance matter so much for PBT in EVs?

PBT’s ester bonds break when exposed to heat and moisture, and the resulting end carboxyl groups accelerate further breakdown through autocatalysis. Battery packs run at 60 to 85 degrees Celsius, well above PBT’s glass transition near 45 to 50 degrees Celsius, which opens the polymer to water. Without hydrolysis resistant chemistry, housings and brackets lose strength inside the vehicle service life.

What is CTI and why does 800V make it urgent for PBT?

CTI, the comparative tracking index, measures how well a material resists forming a conductive carbon path on its surface under voltage and contamination. Moving from 400V to 800V platforms lengthens creepage distance and raises tracking risk inside connectors and PDUs. Grades must reach PLC 0, or CTI at or above 600V, which halogen free and hydrolysis resistant formulations help achieve.

How does PBT perform in millimeter wave radar?

At 77 or 79 GHz, PBT with low polarity and very low water uptake keeps dielectric loss small, so signal attenuation stays manageable through the housing. Dedicated grades reach Df around 0.001 to 0.006, far below conventional materials, while holding dimensional stability for the radar front plate. Low glass fiber content and a tuned flame retardant protect those numbers.

Why does LiDAR need laser transparent PBT rather than standard grades?

A LiDAR window must pass 905 or 1550 nanometer near infrared light with minimal scattering, and standard glass fiber filled PBT scatters that light off the optical path. Each added 10 percent glass fiber can drop transmission by 8 to 12 percent, so window grades use little or no reinforcement with a high clarity formulation. BASF’s Ultradur LUX family is built for exactly this laser transparent role.

What is the difference between mmWave and LiDAR material needs for PBT?

Millimeter wave radar prizes low dielectric loss, because Df controls signal attenuation at 77 or 79 GHz, so the grade fights polarization lag and water uptake. LiDAR prizes low scattering, because near infrared transmission fails when glass fiber, pigment, or pores bend the beam. The two needs pull formulation in different directions, so one common flame retardant grade cannot serve both.

How much PBT engineering plastic goes into an electric vehicle?

A new energy vehicle carries about 16 to 18 kg of PBT excluding charging piles, against 11 to 13 kg for a fuel vehicle, a gap near 5 kg. Almost all of that extra material lands in the battery, motor, and electronic control systems where heat, humidity, and voltage stack. The three electric systems are why PBT’s combined heat and hydrolysis resistance wins here.

Is bio based PBT actually available at commercial scale?

Yes. Envalior’s Pocan X-MB series uses bio circular 1,4-butanediol from used cooking oil, carries ISCC PLUS certification, and reaches up to 71 percent sustainable content with over 30 percent lower carbon footprint. The limiting step is upstream bio based BDO capacity, about 280,000 tons globally in 2024, which keeps cost above fossil based material. Scale up is the open question.

Which standards apply to PBT in photovoltaic connectors?

IEC 62852, including Amendment 1 from 2020, sets PV DC connector limits at 1500V DC, 125A per contact, and contact resistance increase at or below 5 milliohms after mating. GB/T 33765, published in 2017, covers DC connectors for ground mounted PV systems. Validation should also include long term ultraviolet and humidity heat exposure beyond the electrical limits.

Why is halogen free flame retardant PBT growing faster than the base market?

Halogen free flame retardant plus hydrolysis resistant PBT grows about 13.2 percent a year, three to four times the roughly 3.4 percent base market CAGR, because new energy, photovoltaics, and 5G all require non halogen materials by regulation and function. Domestic halogen free capacity share rose from 28 percent in 2022 to 51 percent in 2025. The shift is structural, not cyclical.

What should engineers check when selecting PBT for new energy?

Start by fixing the operating environment: humidity and temperature over time, voltage at or above 800V, and frequency at or above 10 GHz, since these set your property weights. Then prefer halogen free flame retardant plus hydrolysis resistant grades and validate against SAE/USCAR-2 Rev.5 for housings. For charging parts, begin with a 30 percent glass fiber, high CTI, flame retardant compound.

How fast is the global PBT market growing overall?

The global PBT resin market is about 31.36 billion yuan in 2024 and is projected at 39.68 billion yuan by 2031, a 3.4 percent CAGR, while volume grows from 1.4 million tons to 2.0 million tons at 5.5 percent. China leads at 7.1 percent annual growth and consumed 830,000 tons in 2025. The base looks calm even as specialty grades outrun it.
